Let the photos speak for themselves. I sculpted the tarsals so that they can be trimmed with either a scoop top or a flatter angle. I can't tell from the spy photos how it's trimmed so I left room for adjustment.
The upper thighs, shins, and tarsals are all vacuuformed 090 gauge. The knees are fiberglass.

I've had alot of inquiries about the contruction so here it is:. I sculpted the thighs in clay, pulled a tight vacuuform shell, then filled that shelll with hydrocal to tool a vacuuformable positive casting. From that, I can vac ABSs or styrene over the form, or even cast fiberglass positives from the inner plastic shells.
The knees were shaped in sentra, then built up with styrene and carved cherry, smoothed out with fiberglass, cradled in clay, and cast in rtv to make a rubber negative mold from which urethane or fiberglass positives are made.
The shins were constructed in styrene using an inverse molding technique. That is, I made a negative cavity using styrene to create a trifold pattern that sloped outwards from the base. Then that was filled with hydrocal to make a vacuuform positive.
The tarsals were sculpted in clay, vacuuformed, and the resulting shell filled with high temp urethane to create the vacuform positive tooling.

I made mine completely out of sintra for my DC costume.:lol:
You did very well on the knees and the tarsals match the shape in the spy pics:)
